With deep drawn stainless steel structures, for instance, ow control products can be made lighter and more compact, making them easier and faster to install and more resistant to corrosion, vibration, and mechanical shock. Using nowrap technology, bimetal connections also dramatically impact product quality. By fusing copper to stainless steel under extremely high pressure rolling, valve connections are made that require much less heat input during the brazing operation. Each braze is accomplished in less than half the time required for traditional connections, and the heat remains in the connectionit is not conducted to the precision internal valve mechanism. Containing brazing heat in the connection means theres no need for cooling or wet wrapping of the valve body, as with traditional copper connections. Developed for the TU expansion valve, bimetal connections are now applied to other Danfoss expansion valves and to solenoid valves. Laser welding is another manufacturing innovation that yields many benets in improved product life and quality. In an expansion valve power element, laser welding the diaphragm takes just a second or two, and again, there is less heat input. he diaphragm is thin, and the heat input of traditional plasma welding tends to partially crystallize the periphery of the diaphragm, shortening its service life. Laser welding is acutely focused and results in much less heat input, with the result that Danfoss power elements give the valve considerably longer life, with signicant cost savings for component production and in energy conservation for repeatable control. Other benets include lower manufacturing cost, time saved, and a reduction in hazardous waste. Laser welding technology is now extended to other products, including the Danfoss GBC ball valve line, which pioneered brasstobrass laser welding to the industry. Laser welding means that less brass is needed, and makes the GBC more compact and slimmer and much lighter than other ball valves. Innovation Dees The Impossible Mastering advanced technologies is a core Danfoss value. A bumblebee is used to symbolize doing the impossible. The bumblebee ies, even though its physical structure dees the laws of gravity. Danfoss upholds this same philosophy, to strive for breakthroughs even when others say it cant be done. Automated machining has also reached new levels of precision. COM Oilfree compressors Another true breakthrough in the HVACR industry is the Danfoss Turbocor compressor, the worlds rst oilfree compressor, using magnetic bearing technology. he compressor rotor shat and impellers levitate during rotation and oat on a magnetic cushion. It also integrates variablespeed centrifugal compression and digital electronic technologies. he result is an extremely ecient and quiet compressor with greatly reduced maintenance. Automation advances Automated machining has also reached new levels of precision. Danfoss uses digital control processes with no lag error, producing surface nishes with a residual roughness with Ra less than seven tenths of a micron. A prime example of the benets of digitally controlled machining is the accuracy and smoothness of scroll components, and low friction controlled orbit design that ensures high eciency for Danfoss Performer scroll compressors. Automation technology has set new standards for adaptability and exibility in electronics as well. For example, in surface mount technology SMT , where components are placed onto a printed circuit board PCB, instead of through it, takes advantage of automatic assembly with a pickandplace machine, leading to much higher eciencies, costsavings and accuracy. A pickandplace machine works extremely rapidly, mounting 10, 000 or more components per hour with high precision. he factory which produces Danfoss VLTTM Automation Drive variable frequency drives implements innovative design and use of automation. It also combines Justin Time procedures, Quick Response Manufacturing, and Kan Ban philosophy into a logistic set up that lets customers order products specic to their product and delivery needs in a massproducing environment. By integrating marketdriven product development, platform design philosophy and design manufacturing processes, a unique setup was devised allowing delivery of the specied product built to customer order and delivery schedule. he setup allows delivery of thousands of dierent Danfoss components Just In Time to customer order. Process ow on the drive assembly lines includes highly automated systems for producing customerspecied products. For example, integration of surface mount device SMD technology with high performance placement machines allows the automation of leadmounted components directly at the line, called Pin In Paste technology. his means the PCBs remain untouched until nal assembly. here are thousands of dierent commercial combinations of the Automation Drive products, which demands a need to automate the manufacturing setup by including generation of automatic bill of material. Insertion programs on oddform mounting machines are also changed automatically. he customer lls in the type code during an Internetbased ordering process. he system checks to see if the particular variant has been produced before. If the program, called Shop Floor, recognizes the variant, the bill of material is retrieved from the How Lean Thinking Got Popular In 1990 James Womack wrote a book called The Machine That Changed The World, which looks at the history of automobile manufacturing combined with a study of Japanese, American, and European automotive assembly plants. In the book a new phrase was coined Lean Manufacturing. The Lean concepts come from the Toyota Production System and Just In Time Production, Henry Ford and other manufacturing pioneers. Thanks largely to Womack, the concepts of Lean Manufacturing inspired manufacturers around the world and have become common in production. In the meantime, the knowledge, experience and skills for implementing Lean techniques continue to develop. system and the unit is produced with a specic manufacturing setup. It produces a wide array of plastic parts for many applications, including crates, containers, trays, and many complex specialty parts. Injection molding machines rely totally on a ow of chilled water to remove process waste heat. Its this simple No chilled water, no production, says Pipan. Until recently, chilled water was supplied to the facility by an older 150ton watercooled chiller with six reciprocating compressors and a 106ton water cooled chiller with two screw compressors. h ere also was an aircooled reciprocating compressor chiller that was in reserve, though its condition was questionable. h e chillers and related equipment are located at grade level in a mechanical yard adjacent to the manufacturing building. A chiller to trust Pipan and the production sta were concerned because the reciprocating compressor chiller appeared to be getting increasingly unreliable, requiring frequent inspection and repair outages. Because the manufacturing plant operates around the clock, there was no good time to do service work, and there was an increasing threat of chiller failure that could jeopardize production. We had a problem. If the chillers go down, the whole plant goes down, said Walter Pipan, engineering manager for California plastics manufacturing UPM Inc. And we didnt trust the chillers. This challenge led to the rms decision to install a new type of chiller for cooling process water. UPM specializes in the production of custom injection molded plastics. A key element to the production is the availability of chilled water to keep cool the intricate injection molding machines. COM Oilfree technology UPM went to h ermal Care, Inc. , a process cooling product manufacturer headquartered in Niles, Illinois, that specializes in chilled water equipment for industrial applications. Michael Clavelli, h ermal Cares West Coast regional manager, worked with Pipan and other sta members to determine a solution for better reliability of the chillers and reducing the risk of loss of chilled water service, which would put production in peril. Pipan indicated that they were interested in reducing the energy usage of the chilled water operation. Any replacement equipment would also have to t in the existing mechanical area. At er a detailed evaluation of the facility, h ermal Care recommended removing the watercooled and the standby aircooled reciprocating compressor chillers in stages and replacing them with two chillers customdesigned for the installation. h e new units feature a new type of oilfree centrifugal compressor manufactured by Danfoss Turbocor Compressors Inc. We wanted to design a system with very high reliability and e ciency. What we proposed was a system that we think is ideal for this type of process application, says Clavelli. h ermal Care and Danfoss Turbocor had worked together for over a year in the development of this chiller product. Because the new system would operate at a dramatically higher e ciency than the existing chillers, UPM was eligible for a rebate from the electric utility, Southern California Edison, which would further shorten the project payback. In early 2003, the watercooled reciprocating chiller was removed and replaced with the rst h ermal Care chiller. In June 2004, the aircooled machine was removed and replaced with a second h ermal Care package. h e existing screw chiller remains on the site and is generally held in standby status. h e e ciency of the new chillers is such that we recommend they be used to carry the load and the screw chiller be held as a backup, Clavelli explains. A quiet, ef cient solution At the heart of the two new chillers are the Danfoss Turbocor compressors, which has an oilfree design. h e shat and twin impeller assembly is the compressors only moving part. h e impeller shat rotates on magnetic bearings, which eliminate friction and wear in the compressor, and reduce noise. h ey also require no oil, avoiding many associated maintenance costs and problems. Walter Pipan was also surprised at the drastically lowered sound level in the outdoor mechanical yard. You can easily hold a conversation here now, where you couldnt before when the recip units were running, he says. Staying in the sweet spot According to Dan Mason, director of North American sales for Danfoss Turbocor, the application of Turbocor compressors in the chillers at UPM was the right match for their machine. Long running hours at variable loads, and a need for high reliability are places where our product really shines. He adds, Because of the oilfree design and the builtin variable speed feature, we can stay in an e ciency sweet spot all the time. h e h ermal Care chillers designed for the UPM installation each have two 70ton Danfoss Turbocor compressors. h e chillers have individual unit controls and diagnostics, and along with the screw chiller are linked to a central chilled water control system. In this h ermal Care installation, chilled water at approximately 50F goes to a 1, 000 gallon supply tank, from which it is pumped to injection process machines as needed. The new units feature a new type of oilfree centrifugal compressor manufactured by Danfoss Turbocor Compressors Inc. An important aspect of the installation is the remote monitoring capability. hermal Care provided a CPU, interconnecting cables from the CPU to the chiller, sotware, and an Internet card. his feature allows either UPM or service specialists at hermal Care remote access to 79 points of diagnostic information per compressor, including the status of the compressors, electronic expansion valves, and condensing water regulating valves. his capability is a tremendous value for the customer, says hermal Cares vice president of sales and marketing, Tom Benson. We can quickly assist with any chiller performance questions by having one of our service specialists communicate directly with the chiller through the Internet. Both hermal Care and the customer can view temperatures, pressures, volts, and amp draws, log and save data, adjust setpoints or control parameters, view alarm history and captured data at the time of the fault, view demand prole including k W usage, and make PLC program updates. Teamwork installation he installation of the chillers at UPM was done by West Coast Industrial Services Inc. WCIS of Riverside, California. Bill Stanonis, president of WCISs team worked closely with hermal Cares corporate sta and with Michael Clavelli from the rm to install and start the unit as eciently as possible. Stanonis says, his was our rst time with units with these Danfoss Turbocor compressors and we wanted to do it right, and not create any problems at the plant. Dramatic payback According to Pipan, with the installation of the rst chiller in 2003, UPM immediately noticed a reduction in the plant electric demand charge from Southern California Edison, and the installation of the second unit increased that savings. In addition, the units use signicantly less energy than their predecessors. hey are using about 40 less energy than the reciprocating units that we were relying on earlier, he says. he payback on the hermal Care chillers has been dramatic due to the Southern California Edison rebate and the reduction in energy usage by 40. With the installation of the second unit in 2004, the screw chiller was relegated to standby status. Pipan is impressed at reliability to date of the hermal Care system and the Danfoss Turbocor compressors. Pipan also points out that the new 140ton chillers actually have a smaller footprint than the chillers they replaced, thus freeing up space in the mechanical yard. Oilfree saves energy Oilfree compressors eliminate the potential for oil to contaminate the refrigerant and coat the tubes. They are more efcient, especially at part load conditions and maintain the high level of efciency during their lifecycle. The technology also avoids replacement of lter cartridges and reduces compressor maintenance cost by up to 50 percent. Oil consumption and disposal costs are also eliminated making oilfree an environmentally responsible option, a true En Visioneering breakthrough. Cuts resources and gets results his concept diminishes the OEMs need to dedicate engineering resources, factory oor space, and warehouse space to design and building of the assemblies they receive from Danfoss. Human resources are made available to increase and streamline assembly of packaged chillers, where the OEM wants to apply its greatest expertise. Danfoss is supplying two main chiller subfunctions to this OEM partner. First there are the compressor subfunctions, which consist of two to four compressors, along with all connection piping suction, discharge, oil. he functions are customized to include other components such as ball valves, pressure transducers, pressure switches and electrical cabling. he unit is built on a supporting base that slides onto the chiller frame and is xed in place. Finally, the inlet and outlet refrigerant connections are brazed and the electrical cables connected. Chillers, like the buildings they cool, come in a wide range of sizes, and the load placed on them by conditions in the building can vary considerably. In order to provide dierent capacities, Danfoss constructs compressor subfunctions using from two to four Performer scroll compressors with interconnecting piping. HIGH PRESSURE COMES TO THE RESCUE As the cost of steam has skyrocketed in the last few years with increasing natural gas and electricity prices, High Pressure Water Mist systems have become more popular. he cold water sprayed into the system at high pressure is also called cold steam. Danfoss manufactures pumps and valves for these cold steam humidication systems. he cold steam systems help users maintain the comfort of indoor climate, while saving money by cutting energy and maintenance costs. In one laboratory application, annual energy savings of almost 75, 000 were achieved when this type of system replaced nine steam generators. In addition to the high pressure pump and relief valve, a typical pump unit consist of stagingvalves to shut down or activate a certain number of nozzles as necessary, to keep a constant level of humidity in the duct. It is based on the highpressure principle, where the water is introduced into the system via atomization nozzles. he nozzles create water droplets 10 to 15 microns in size, at a pressure of 1000 psi, which quickly evaporate. he evaporation takes more time than with steam, and so requires a minimum of 5 feet of space for it to take place. he cold steam systems also allow adiabatic cooling, which utilizes the cooling eect of water evaporation, says Foster Mortensen. his is advantageous in warmer climes, as it reduces the need for airconditioning. WEEE and Ro HS cover separate aspects of the hazardous materials problem. h e di erence can be understood by recognizing that Ro HS is more related to product technology starting with design, involving manufacturing, and ending with quality assurance practices and delivery to the customer. WEEE, on the other hand, deals with disposal of equipment made for sale to end users, or failed components of equipment replaced during service. WEEE is therefore more concerned with the business and operations of waste handling by authorities nevertheless under WEEE regulations, equipment manufacturers are charged with a good deal of responsibility for helping authorities dispose of the waste in an environmentally safe manner. Every Danfoss factory has an environmental management system certi ed under ISO 14001, and control of hazardous substances has been an achieved goal for Danfoss for several years.
